Wow, I might be the first person to ever use this word correctly on a camera forum...

Have you considered trying a helicoil?
Cool! I'll have to remember these.

Yes, helicoil. Does that make me the third to use the word? Maybe 4th?

I've used helicoils on bicycle cranks (stripped pedal) and possibly some motorcycle application that I can't recall at the moment. Both worked a peach.

If you have a local automotive machine shop, bring it to them and they'll do it in 5 minutes...

I think what I would do is find someone who does aluminium welding to fill the hole and re drill and tap a new thread.

Could something like Manfrotto 293 Telephoto Lens Support to be adapted to fit the lens? It will dramatically reduce the stress on the collar, an d provide much better support and stability.

I've had indigestion all night just thinking about this. Couldn't sleep.

Well, that last bit might have been the check I just wrote and mailed to D.C.

But I'm sick over this. You can't even send her to Urgent Care in Tennessee from your place.

I missed this conversation, before. Have you resolved the issue, yet?

No it's still a work in progress, not a lens used that often so it's not been a priority.

OK. Depending on the condition of the foot after your previous attempt, post #13 here is the best general advice for a DIY fix, as a helicoil basically only takes you one step up in thread size (or they used to, when I was working on motorcars a long time ago). From the sounds of things, you may need to go further than that, but more substantial thread adapters are readily available on line. However, if you don't have a set of suitable thread taps at hand, I'd take it to a general machine shop or mechanic, and get them to do it for you, as a blind hole (one that doesn't go through to the other side, and which I think is the case here) requires a series of progressively larger taps to form the full thread. As you say, aluminium is comparatively soft and is therefore less forgiving of slight errors than steel, but the Loctite cited in post #13 is pretty good at filling gaps in worn threads, though even it has its limits.
