I've said this before, and been roundly chastised, but I use each SDHC card once and once only, downloading each time I finish a session, and retiring the card when it is full. The cards, even now, are so cheap it seems false economy to re-use them - and after all, you couldn't re-use film.
I won't chastise you, to each his own. And honestly the concept has some attraction in that you maintain a backup on the SD card. Back in the dawn of the digital age I did the same with 3.5" floppies from my Mavica. But the stack of floppies was enormous and the reliability after years of storage was very low.
Instead of never reusing a card, I always reformat the card when it goes back in the camera. I rotate 4 cards through the camera so I also have ( for a limited time) a backup retained on the disks. The time depends on how many shoots I am doing. Reformatting gives you essentially a new card and catches any potential problems before you have taken any images.
I always use SanDisk Extreme Pro cards, IMHO the gold standard, and replace any card immediately if it shows a fault. I assume with your method you are buying the cheapest available on sale? Interesting how both our methods achieve much the same thing but are completely different. I would go broke buying cards using your method, so mine works for me. But you also have a viable work flow so don't let anyone tell you it is wrong.

Also, sorry to waste your time, but it was the SD card.
Not a waste, that is what this forum is for. Glad you got it worked out.
